ITH Skull Face Mask is a free digital machine embroidery design for making a textile costume mask entirely in the hoop. The high-contrast composition shows a stylized skull with large teeth, dark cavities and scrolling shapes, making it suitable for a Halloween skeleton costume, carnival, themed party or photo shoot. The ZIP archive includes four sizes: two for kids and two for adults. These are files for an embroidery machine; no finished mask or materials are shipped. The finished item is a decorative costume accessory and is not a medical mask or respirator.

How to Download and Stitch the Mask

Add the free design to the cart with paid products totaling at least $3 and complete checkout. The files in the order will then be available for download.
Unzip the archive and select the size that fits your machine's embroidery field. Do not resize the ITH file in embroidery software because resizing also alters the construction stitches and mask fit.
Hoop a fabric-like water-soluble stabilizer smoothly, without wrinkles or sagging. Prepare the outer fabric, lining and elastic according to the PDF instructions.
Stitch all seven blocks in their original order. Do not use automatic color sorting: repeated Madeira numbers are used at different embroidery and assembly stages.
Add fabric layers and elastic only at the stages shown in the instructions. Keep loose elastic ends away from the needle before each construction seam.
After stitching is complete, remove the mask from the stabilizer, dissolve the remaining stabilizer as directed by its manufacturer and check the fit before making the final elastic adjustment.

Madeira Classic Color Chart for All Four Sizes

All four technical charts use the same palette: 3 Madeira Classic colors, 7 color blocks and 6 color changes. Block order: 1007 → 1006 → 1004 → 1007 → 1006 → 1007 → 1006. Do not combine repeated colors automatically.

Fabric, Stabilizer, Needle and Thread

Fabric: start with smooth cotton poplin or another stable woven fabric weighing approximately 110–150 g/m² (3.2–4.4 oz/yd²) for the outer layer. Black fabric produces the strongest contrast with the pale skull. Use soft cotton of a similar or slightly lighter weight for the lining. Heavy twill combined with the filled embroidery will make the mask unnecessarily stiff.

Stabilizer: a fabric-like water-soluble stabilizer such as Gunold Solvy Fabric W40B helps the finished mask remain soft after the base is removed. Hoop it firmly and without wrinkles. If one layer visibly sags under the filled skull, test two layers on a fabric scrap. Tear-away stabilizer supports the stitches but leaves the finished mask firmer.

Needle and thread: for Madeira Classic Rayon 40, Madeira Polyneon 40, Isacord 40 or another standard 40-weight embroidery thread, start with a new 75/11 embroidery needle. Polyester is more practical than rayon for an accessory that will be washed regularly. Treat conversions to other brands as nearest matches, not exact equivalents.

Elastic: soft round elastic approximately 3 mm (1/8") in diameter or flat elastic 4–6 mm (5/32–1/4") wide is usually more comfortable around the ears when its length is adjusted after a fitting. Follow the PDF for the exact insertion stage.

Practical Questions

Can this skull mask be worn for Halloween?

Yes. The high-contrast skull and large teeth work well with a skeleton costume, carnival look or themed photo shoot. It is a decorative accessory with no medical or filtering function.

Which files are intended for kids and adults?

The set contains two smaller kids' files and two larger adults' files. Print the selected outline at 100% scale, compare it with the wearer's face and make a test mask from inexpensive fabric. Do not resize the ITH file to adjust the fit.

How can I keep the finished mask soft?

Use stable but lightweight fabric around 110–150 g/m² (3.2–4.4 oz/yd²) with a fabric-like water-soluble stabilizer. Remove the stabilizer completely after stitching, do not increase stitch density in software and test any fusible interfacing before applying it to the entire mask.

Can the pale skull be stitched with glow-in-the-dark or reflective thread?

Yes. Test Madeira Classic block 1004 with a 40-weight glow-in-the-dark or reflective polyester thread. Keep the assembly seams and final edging in regular strong polyester. Test the specialty thread on the same fabric and stabilizer at approximately 500–600 stitches per minute.

Can I use silver metallic thread?

Silver metallic can replace selected light decorative areas, although the original chart specifies Madeira Classic rather than metallic thread. For Madeira FS Metallic, Sulky Metallic or a similar thread, use a Metallic 80/12 needle, reduce the speed to approximately 450–550 stitches per minute, slightly loosen the upper tension and keep metallic thread out of assembly seams and outer edging.

What should I do if metallic thread keeps breaking?

Install a new Metallic needle with an elongated eye, position the spool so the thread feeds freely and reduce the machine speed. Use a spool net only if the thread unwinds too quickly. Run a small test with the same fabric and stabilizer before stitching the mask.
